Jason,

How strong do you think you went with the mix, around 50/50 maybe? I am getting lots of black liquid out on these flushes, so I know there has been some breakdown of the particles. Still, I think there is a long way to go.

Yeah! Mine are a real mess of flaking gelcoat and pinholes that let water pass into the bilge. Of course, no sander will fit in that gap. My finger tips ache just thinking about it.

I have the same windlass. There is should be nothing else to remove to get the gypsy off the shaft. I think you should be good to go with some heat from a propane torch and a large puller to get this off. I used a loaner for Auto Zone to get my rope gypsy off.

Ok, I have the begun on "plan B" I called West System Tech Support today. I told them about imbedding both stainless nuts and inserts. I gave them the information about my plywood beds. They indicated that nuts inbedded in thickened epoxy would be much stronger than the material around it....

You could use an appropriate aluminum alloy as well.
Would 6061 be inappropriate for this application? I know that most marine grade aluminum is in the 5000 series, but I think 6061 might be stronger for holding threads.

If you are moving the shaft hole, does this mean you are also moving the cutlless bushing?
A little bit. This will be to correct a small misalignment of the shaft tube, but nothing drastic.
